every hydraulic clutch I know off has an adjustable pedal stop on the floor to prevent the over extending of the slave. A captive nut welded to the floor and a bolt with a lock nut should suffice.
There is a thread on Turbosport with a guy having similiar issues - I had a quick search and couldn't find it. But i'm sure he was told to use a smaller MC as the larger bores displace too much fluid.
But JP's solution below would be ideal fix assuming you have the spaced the bearing far enough forward to get full cluthc plate release prior to it "poping".
New issue is that the seal is now shagged. Play stops until Monday unless I can do tehring sround and find a parts shop that has a 40mm x 3mm O-ring seal on a Sunday!!!
I'm with JP as well. I recon all clutches should have a travel stop be it hyd or cable. There's no point pushing further than needed. Also gives better launch control, you know exactly where the bite is. Another option to JP's is to weld a plate and nut to the back of the pedal and use the doubler plate on the firewall as the stop (bolt with lock nut in the pedal).
The head of the bolt hits just under the cable hole in the firewall, missing paint. Keep up the great work, looking awesome.

Well amazingly I found a seal albeit in Morphet Vale. One of the lads brought it up which was absolutely brilliant of him. Turns out it fits but is a fraction bigger than the original. We have left it in for now just to keep things rolling along but I will order a new seal and spare slave cylinder tomorrow for good measure. Will have to replace the seal after scrutineering on Tuesday night!
After taking some measurements it apprears that the measuring stick used by Eurospeed is different to mine or perhaps my clutch is much thinner than theirs as the clutch release bearing was along way from the clutch fingers. This was the cause of popping out the slave piston. Another one of the lads made some calls and within 1-2 hours returned with a beautifully milled spacer to mount between the slave and the gearbox nose. Totally awesome stuff especially on a Sunday!
The clutch now works and feels good. I will still put in a pedal stop once I can establish how much pedal movement is really needed.
The scrutineer signed off for the logbook tonight also so I now need to submit everything and pay the 'urgent' fee.
Now I may be missing something here but did you work out the clearence from the tips of the diaphram fingers to the bearing face with the bearing in full return and also have you got the measurement that the pressure plate takes to release as I would have thought that if the slave is installed correctly it should press the diaphram in to the clutch plate before it pushes the piston out
This project has now become bigger than just me. Not only have I got all the forum blokes who have helped so much and who want to see it run but also the Celica Club of SA has had up to 10 blokes at a time working on teh car and they are all emotionally invested too.
Took it to the dyno this afternoon after struggling all morning to rig up a throttle cable. Out of interest, my nav came back from the shops with what appears to be a bicycle size cable (2.5mm thick). Will that be strong anough do you think? The throttle is very heavy as I have 2 reasonable size springs on it. Not sure whether to bit the bullet and fit some original throttle cable from a random car?
Today the lows continued. Initially on the dyno things looked good until the engine started to overheat a little. Appears that the EWP and thermo fan were not working. THis may be due to my wiring but it also may be due to the brand new race battry WHICH IS DEAD! So pee'd off. So many funny thing were happening such as pulling a fuse out turned ON teh EWP controller. Jumped with a new battery and all the weird stuff went away!! THe car has been left with the dyno people overnight so their sparky can fix the pump in the morning so that they can bed the rings in so they can then do a power run to test the mixtures so that I can then drive it in circles to bed the LSD in so that I can drive it to bed the brakes in so that I can hopefully get to scrutineering at 3pm!!
Tight enough? I'm sure fate will give it another squeeze yet.........but we will be there!!!

The roller coaster continues. I have just pulled out of scrutineering today and will cop the late fee to do it tomorrow. The dyno people fixed the Davies Craig EWP and fan so all good there. A person within my crew put the bottom rad hose on but left the blanking plug on hence no water flow. They diagnaosed a dud battery so I had to buy a new one and will put a claim against the seller of the original.
The throttle cable has gone super tight and the pedal is now unuseable so I need to look at that.
The big one was that the dyno showed the car makes LESS power than a standard Pinto!!!! They bedded the rings in but didnt push the car too hard. Apparently full throttle but maybe 6000rpm max. The cam I have Kent GTS4 is a little peaking Im told so all I can hope is that the power is all in the high end. Apparently it runs a little rich which wouldnt help but is showing 28 degrees max advance which is around the mark. Suggestions/thoughts?
